How Do You Calculate Beer Loss in Brewing Equipment?

In the brewing industry, beer loss is a problem every brewer has to face. It runs through the entire brewing process—from starting the brew and fermenting wort into beer, to losses caused by accidental foaming, overfilling during packaging, pipeline leaks, or even broken bottles. The level of loss often directly reflects a brewery's scale and process capability.

For this reason, most brewers and brewery owners estimate beer loss in advance before building a brewery or brewpub, so they can evaluate investment returns and operating costs.

Where Does Loss Occur?

In the brewhouse, losses mainly occur at the wort stage. Excessive boiling, equipment leaks, and undrained wort in the hop trub and hot break all cause losses. This excludes normal evaporation loss.

After entering fermentation, losses depend on the fermentation type, fermenter design, and yeast separation method.

By the packaging stage, losses are often the most striking—they can account for about 50% of total beer production loss.

Estimated Range of Beer Loss

The following are basic industry reference estimates for loss:

  • During brewhouse brewing: 0.5%–2%
  • During fermentation: 3.5%–6%
  • During maturation in bright beer tanks or serving tanks: 1%–3% (there is also some loss when entering the maturation stage via centrifuge)
  • During packaging and bottling: 1%–3%

Overall, total loss is usually between 5% and 15%. This means that for every 100 liters of beer brewed, 5 to 15 liters may never reach the consumer.

How Can Beer Loss Be Reduced?

There are many ways to reduce beer loss—optimizing operating procedures, introducing advanced process technology, and strengthening process control are all important. But as a brewer, my experience is that the first step is to choose a high-quality set of brewing equipment.

Hygienic and smooth internal contact surfaces in pipelines, pumps, and tanks can significantly reduce residue and loss during brewing and fermentation. When the equipment is chosen well, later management becomes much more effective.
